Scientists Develop New Tech to Shrink EV Batteries While Extending Range Farther

A new scientific development could help electric vehicles cover more distance without carrying large battery packs. South Korean scientists have introduced a battery design improvement that could make future electric cars lighter, more efficient, and capable of lasting longer.

The discovery comes from scientists at the Korea Advanced Institute of Science & Technology (KAIST), who are working to improve an emerging battery design called an anode-free battery. This technology has attracted interest because it removes some of the materials found in ordinary batteries, creating additional room for storing energy.

Despite its potential, the design has faced difficulties during repeated charging. Lithium, the metal responsible for storing energy, can collect unevenly on the battery’s copper surface. Over time, these deposits may develop into pointed formations that interfere with performance and damage the battery. This makes it difficult for anode-free batteries to maintain reliable operation over long periods.

To improve the situation, the scientists redesigned the surface of copper using extremely small structures. These features create additional areas where lithium can settle instead of gathering heavily in a few locations. The modified surface provides about four times more available area than a smooth copper sheet, helping encourage a more balanced distribution of the metal.

Another improvement involved placing a very thin layer of MXene on the copper. This material supports the development of a protective coating that forms naturally as the battery works. The coating helps reduce harmful chemical activity and limits unwanted lithium deposit growth.

The team achieved these results by adapting a manufacturing process commonly associated with producing semiconductor components. Known as secondary sputtering lithography, the method allows scientists to create detailed surface patterns without adding substantial material to the battery.

The approach is particularly important because previous solutions often involved introducing extra lithium or thicker protective coverings. Such additions increased battery weight and size, reducing the benefits of removing the conventional anode.

By tweaking the copper surface instead, the researchers found a way to address battery deterioration while keeping the design compact.

The findings could contribute to the development of future electric vehicles with improved energy storage systems. Smaller batteries that retain their performance for longer could help manufacturers reduce vehicle weight while increasing the distance cars travel between charging stops.

Although additional development is necessary before commercial adoption, the research offers a promising direction for battery technology. Its success could eventually help make electric vehicles more practical by combining lighter battery packs with improved driving range.

Could a time come when models from electric vehicle makers like NIO Inc. (NYSE: NIO) carry these new batteries as their default battery chemistry? Only time can tell, because the design is in its early stages of development and a lot more needs to be done before it can be commercialized.
